Have you tried "annealing" the case mouths?
Are you full lenght sizing your cases?

for sure,yes i do both !
Last Saturday i tried another test and found out that with this kind of minor resizing as i explained in my las reply will fits well. I started with unsized cases in the beginning of that all and being very pleased with it.
So a touch of resizing the casemouth ( to hold the Bullets in place) will be OK .
Try some 63 grs charges and 68 grs KIK FFFG but do a further test also. Ii load 68 grs. of Wano Nr.1 Blackpowder in 10 Rounds. (Wanopowder i use at the beginning of my Trial) It seem to similar like KIK FG.
Will post my results next days.

Do you weigh each charge of powder?
Have had any leading issues at all?
How far do you have to drive so you can shoot?

Yes i scale all charges , weigh by scale and / or volume
i have no leading issues in my Barrel / use 1-20 aloy, drive my bullests through a Lyman .458 resizer ( lube them here only) but sizing is not necessary because my mould drop Bullets out for the correct size.
Lube : Emmerts.
After 10 or some more Shots i need 2 dampened ( Glasscleaner) and one dry patch to clean my Barrel
a fine LubeStar left on the Muzzle.

I have to drive 72 km / 45 Miles single way to enjoy my Smoke

I spent quite a bit of time in Germany on business over the years------been to Cologne several times for shows there along the river----------beautiful place to spend some time.

nice to hear about your interesst for Germany and Cologne as one of your choise .
It`s a nice town with a lot of sigthseeing points all around
Many thousands of Tourist visit us here every year
Making nice boattrips on the River Rhine to enjoy the nice Rhine Valley with a lot of old Castles upstream in direction of Bonn ,Remagen or Koblenz.
Yes for sure i have the Membership of a Muzzelloader Club here since 1990

I took the train from Cologne on a trip once-----------what a pretty ride
Spent a lot more time in Karben and Frankfurt working with Seimens ---i really enjoyed working in Germany
Its interesting you shoot at a "muzzle loading club"
Are you the "Lone Sharps Shooter"
Lots of German heritage in this area of texas---------Shutzen has diminished here over the years ----i'll see if i can find a couple of links to some of the history of the german shooters of that era here if you enjoy that sort of stuff

Siemens is a real big company at the Frankfurt surrounding area .
a train ride through the Rhine Valley is an impressiv adventure for real but if you had taken a modern train it`s a bit to fast to enjoy the countryside on both riversides
But when you will spend another time here do not miss a boat trip with the withe river fleet
my club is a muzzeloader club indeed but we also enjoy Weapons from the old west or much modern like Bolt Actions and handguns at all but the majority is on Blackpowder frontstuffer or BPCR
Unfortunatelly we do have not a real event at german sporting rules for BPCR Competition
This is up to the lack of suitable shooting ranges in germany. Since the foreign forces left germany all Military Ranges are closed forever. We could participate at a Belgium Shooting Range near Cologne for some times and enjoy to shoot Single Shot Rifles on 300m but this fun has gone away forever.....
But some folks who are have major interrest in BPCR try to push and grow up this sport here.
